Some pics might help but it sounds like you got the large "needle jet" that the needle slides in out? These have tiny holes on the side (often in multiple places) that you need to make sure are clear. Use a wire strand off a wire brush to clean them if compressed air will not.
Also remove that screw thats near the carbs air intake (little brass one) That plays a CRUCIAL part in a carb and you will want that out and it likely has an oring and a spring in there behind it perhaps. not a bad idea to take the slide adjustment screw out either (idle speed screw)
Basically if it can come out it needs to to clean it right.
Is that crud in the fuel intake of the carb? Was that there or did it get there after you took it off? If it was there shes in dire need of goooooooood going thru.

Get that carb apart and blow carb cleaner, air, and/or carb-cleaner-piks in every orifice you can. And be careful with that carb/brake cleaner...when you spray it in your eye, IT EFFING HURTS!
Go to sudco.com and find the diagram for your PE carb. Then you can see how she all fits together.
Lastly, just make sure whatever you're using as a cleaner is okay to use with plastic & rubber parts. Some cleaners can warp or even breakdown plastics & nylon."Hello. My name is Dan and I'm addicted to buggies."

Ok! Got her back out of the dip and blew brake clean through every port on the thing. I've done the "blow cleaner in your eye thing" before and guess what, I just did it again! I put a new fuel filter and fuel hose...along with new gas. She fired right up (had gas leaks out of a lot of overflows, tapped the carb a few times and it quit. She was running high, so I back off the idle screw. I let her warm up and took her down the street. She runs great now!!!! I guess something in the carb was plugged, or even just the old gas. Thanks for all your help guys, I can't believe how well she runs now. We're heading out Saturday for a trip with the toys, so I can't wait! I just have to finish a few odds and ends on my KX500 aluminum frame project and bring on the weekend!

Good to hear. should still try a crankcase test to make sure all is good down there.
Also I HATE airfilter maintenance (but yes I do it religously) But looking at yours and its location you might consider once you know the diameter of the new one to find a paper replacement round filter that will fit over it from a automobile. Then make the parts needed to secure it around the inner one.
Then you can simply change out the cheap paper filter a few to many times depending on where you ride before you need to service the inner soon to be foam one. Good idea. I don't like the open air filter idea to begin with. I don't get to ride often, so usually, I always have time to do maintenance. I just got this thing and was a little puzzled where to start with all the aftermarket stuff on it! Thanks again!

Definitely try to do a plug chop plus get that engine air-leak-tested before your trip, man. You don't want to be "that guy" that blows his engine 60-minutes into day #1 of riding. Especially without an EGT or anything to monitor temps.

This is a great thread. Just did all my engine seals and leak down testing. All is good now. Carb is super clean but I didn't write down the jetting. Pilot seems good but I think the main is not right as maybe the previous owner was compensating the air leak by putting in a larger main? What do you think? Seems to burble at high revs. The video shows the a/f screw at 2 turns. I have since moved it to 1-1/4 and it smokes less but still too much in my opinion.
FYI, the drive belt is off so I am not killing my trans in neutral.
What do you all think on my main jet concerns?

The smoke comes from it not being operating temp warm and/or too rich a fuel mixture (run 40:1 and you'll be fine).
Sitting there idling it's loading up and when you burp the throttle it's just spitting out the burnt stuff that passes on into the expansion chamber so that's where the smoke comes from. Get everything hot and it'll burn that stuff and not smoke (or smoke very little).
To get any sort of idea on top end jetting you need to warm it up, then do a WFO run, drop it into neutral (carefully) and kill the engine (still wide open throttle) and coast to a stop. Pull the plug and it should look be the color of a pancake. If it's dark brown or even black, it's too rich on top. If it's white, it needs a bigger jet on top.
