hi every one.....
I am from Greece and I start to build the st2 lt buggy......(my first time to weld and fabricate)
I have a gsxr k7 1000 engine.....

I will put yamaha raptor front splines and hubs

the round tubes I use are (1"named) 33mm od - 2.6mm thick
and the square tube 40mm x 40mm 3mm thick

I start with first "floor" frame (square), I made the rear side longer 340mm to put the engine low....! I will see if is very long and I will cut some

and I bend the tubes to start the second "floor"

I weld the TA part and TC-TD parts is all welded.....

but I have one question about TB tubes...... I do not understand the plans (page A07), what mean to" trim" the low area of tube..... where to cut the tubes there?

Hey!

I don't remember all the plans details. I build my chassis approximately 6 years ago. The TB tubes, are that the 2 front tubes where the front suspension will be attached to? You need to notch both the tubes so the TB tubes are in the right angle (I thought it was 10 degrees) and the middle hoop will fit on this in the right place. Measure up the height from the chassis base and the center of the tube. That is a nasty notch with a lot of grinding and trying. Good luck!

You extended your chassis base with 340mm? That is quite long... remember that the wheel base will be longer, together with your turn radius. Also, the design of your chassis will be different. You need to extend this also or build it different.

Today I receive the 16mm ball joins for raptor front spline
The rang pinion is on the way...
And for front shock I find fox coil over 100mm travel 490mm eya to eya from atv polaris..I must do some changes to put this shocks........

Tomorrow I will take a bucket seat gift from a friend....

I order from eBay 2 front yamaha raptor (same with my hubs) wheels with tyres 21*7_10 size....Is this good for this buggy?

this was very usefull solution for me, to the vertical tubes whice connect the down with the upper
section

I do not know to weld and I use arc only to tack the frame....

my bestfriend is proffetional welder and I will give to him this job when it's time....:(
when he saw the tack I made to the frame he told me that I am stupid.....lololol[smilie=ecstatic.gi:[smilie=ecstatic.gi:

tomorrow I will receive mig-mag weld machine for me and from now and after I will weld or tack with this weld machine....

I made some progress.. I made the low front a arms 5cm longer

I received laser cut parts and this week I will finish the front arms and maybe the sterring section[smilie=jumping.gif]

I must to break my mind how to fit the front suspention because the fox coil over that I bought is 10 cm longer than the shock they propose (same travel with plan shocks 10cm)
and I must change the upper arm to fit the diametre of coil.. and I must change the frame to the shock joint because the 10 cm longer.....

I post tomorrow photos

if I want to change camber I will screw the ball-join

I will give negative camber (-3 degree) when the shock is close to upper point of travel....
I have negative degree to all travel of suspension


the upper a-arm is 5cm shorter and 2 cm behind (positive caster, i think) the lower a-arm

Crazy as it sounds, door hinges make great floor mount pedal mechanisms. Cut one side down to just enough metal to get the pin and barrels above the floor when welding it in, the other half you can weld flat plate or bolt aluminum plate to. Or you can use the pin and welded side and use C-channel as the upright.

I did these with the 1/2 hinge approach with it trimmed down to get the pin and barrels clear of the tube it's mounted on. Pedal itself is 3" wide c-channel aluminum with the channels trimmed down and drilled on either side for the thru bolt. For grip a piece of diamond plate is self tapping screwed to the c-channel.

Because of the narrowness you're working in, you could do this with just one barrel of the hinge.

How did you put together the rear spool? That front end is looking really good, I should have made my upper A-arms like that too.:D

this diff is from 1.8 turbo 20v audi/seat/vw and the ends hold inside with one bolt each

this is the plastic sample I made to see the final details ..!!!

to the "x" point will weld the vertical tube from behind...when i put to proper point the rear "system."

the metal version will be made with 5mm (the big plate) and 8mm (all others) thick and with holes and patterns for loose weight............

the brake disks is 220mm and the 6pistons calipers is from gsxr 1000 k7.... one to each side because I have open diff.....

(this is the stronger diff I know..500hp+ for cars)

-I take the diff and I remove the oem car gear

-I adapt the two 40mm ball bearing to the lathe

-I take the moto gear 60 tooth and I adapt to the diff

- then I make and fit a cup to hold the diff thick oils inside itself...

also about the plastics.... I draw the "parts" to the Corel draw or autocad and cut them to the laser... (I make stamps and labels and others for my work and my partner have a litle laser, then I will send this draw to metal laser to the final cut...

there I will make a chain tensioner to raise the "underchain" which touch the engine, this allow me
to bring the diff section as forward as possible.......!!!!! (close to the engine....)

I want to ask...:
to the tensioner I will made what to use..... chain gear 3/8 with small number of tooth (13 or less) or maybe use rubber wheell.?????

If you can use a sprocket, it will last/wear longer than the rubber or plastic roller.

One thing to consider is that the longer the chain, the longer it will last. The heat build up with a short chain is usually what kills the chain. If you can move the diff back or the engine forward, or both, you'll have a better lasting setup.

i don't' think that's his layout in the last pic if that's what you were thinking ...too much morning riding K!~. If your engine placement is accurate, you've got good chain length. rather than rubber, either a motorcycle chain tensioner wheel or a skateboard wheel.

The frame of st2 is for engine base above diff build....
The change i made to put the engine base low to the frame cost me 25 cm longer wheelbase from the st2 plans.... With this chain tensioner I will make this 25 cm about 15cm...
If you tell me why I made this change , thats because I like better to my eyes

and why this put much lower the center weight....

The last picture is a picture i found to google search ... I thinking to make somethink like this, but not so close the rear gear to the engine...

Careful running the calipers that way. If they are designed to be run vertical, and you're running them horizontal, they will be difficult to bleed.

I have had this problem with different calipers

Thanks I will try vertical... But I think they do not fit

If I put them horizontal I will try to give some degree to face the bleed valve upward....

You can always bleed the calipers by taking them off, and doing it with them held in a vertical position. Push the pucks/pads as far into the caliper as possible and put something between them. This will displace anything inside the calipers and make bleeding easier.

The engine base thick is 8mm

The big arms-diff plates is 5mm and the arms ears is also 8mm

I take some room from the seat, I move it a little front 5+10cm....... the legs have a lot of room I am 1.75 hight....:)

the knuckle is from polaris atv 4x4 and I change the ball bearings and put the hub from nissan, because it have little diametre ball-joins and fit inside the atv knuckle

no this axles are
-the thick one the inside from audi 1.8 turbo (like the diff...)
I have take out temporarily the inside join (have ~6cm travel in/out)

-the other peace I take ,the thin, is the outside from nissan front axle, like the hub I use...
I take out the ball join temporarily to give to the machine shop for welding this two axle together ....

the good of this "parts" is that the one is thick and hollow, and the outside the thin one fit inside with a ring which give much choices of welding, in and out of the ring....

I will post photos when will be ready

Shock looks good - nice modification to the ends.

Wire work - what is it that you're asking?

Make sure you don't pull any wires tight - always have a little slack so they can move and don't get destroyed by vibration. Try to use solder and heat shrink all splices.

Can you turn the shock over? You want the body of the shock to be unsprung mass, so it should be attached to the chassis. It's less weight for the suspension to move.

There is a shock spring calculator available on line. I've never used it (yet), so I'm not familiar with it.

Someone should comment on this soon enough.

If you know what rate those springs are, then using a calculator will give you a ball park idea. You can likewise get a rough idea without the spring rate put in, but I've always relied on seat of the pants along with a little video work to watch whats going on.

Even with the calculator, it's going to come down to terrain and just how fast you want to run the rough/bumpy stuff. Basically once you set her on the ground and ride it a few times you're going to find out if the springs and your shock adjustment holes on the frame and a-arms are going to give you something that's a match to your weight, travel, power and terrain.

Today I open the key switch ......

It check exchust throttle body
It check the intake throttle body
It check the rmp counter....
No problem with immobilaiser

I think that I finish with electric system with good results

Tomorrow I wait to receive the fuel tank and I will fit the fuel pump
Then I will start the engine......:rolleyes:

One of the great things about doing a build thread is you have a diary of the project and a great resource for looking back.

Throw in everyone else's builds and you have a great build library - which Bullnerd is the librarian of. He amazes me how much he can recall here.

yesterday I look inside the engine intake, deep until the intake valves.....

bad thinks inside....... to much dust and "thinks" from mouses...lol..

(the bike I have, was for years to a warehouse.... to the air box the mouses made their home.....lol... and leave happy until I toke their home to make st2 buggy..!!!![smilie=tr_sorry.gi:)

I take the air gun and I take out the sparks, then I blow air to the spark hole to each cylinder...
first I rotate the engine to open one cylinder intake valves each time ...!!!!!

the result.............. I HOPE DO NOT HAVE ANYTHING ELSE INSIDE.... I do not saw anything with my eyes.... they go away with the air blow.....[smilie=icon_bolt.g:

I've seen that with mice - they seem to love airboxes as houses. Had an old two stroke bike that wouldn't start, finally coughed and spit out a bunch of fuzz and grass. The mouse didn't go through the engine (thank goodness!) and sure wanted out when I quit trying to start the bike.

the engine start after to many hours of search............

the problem was the injectors......... it was stuck and I send to clean....
then after the first try the engine run fine.....

Handle is backwards? Curved side should fit your palm.

those threaded inserts, also called riv-nuts, work well when you crimp the nut using the pull method (called spin-pull). Which I saw you are using. There are other tools which continue to torque the threads till it crimps, (called "spin-spin") those are bad. As a test technician in a previous job I compared the 2 methods, trust me the torque method really F's the threads.

when I was finished the hard job I download ,from the second floor,by the balcony with ropes ....lol

after this "adventure" I went to the my friends machineshop for the final welding and after to the paint-shop for paint..... then back to my friend work shop for fitting........and here we are........

I have problem with Ackerman steering degrees..... is backward... for example:

the inside wheel have less degree from the outside.... and the buggy do not turn

this yamaha raptor steering arm is for back of the wheel ........

please tell me what to do......................

I must make longest steering arm....?????????.. ( it is bolt on the front knuckle and I can make what ever I want with this arms... )

please help.............

Can you flip the steering arms over so they are angled toward the outside of the buggy? You might have to make longer tie-rods. Or would that interfere with the wheels?

for start I will flip and make longer the arm and I will see the deference thanks man...

On my front air shocks I went with 315 psi which works out to 346.5 lbs of spring rate per shock.

I think this is to much......... this will not move at all.........346 lbs very very hard spring...

I think 190 - 200lbs is close to a number to use as start point of test....

any propose ?????????

I have my shocks mounted on the most inboard hole on the a-arm. Maybe that's why I needed more pressure. I started at 275 psi. Supposedly 1 psi equals 1.10 lbs of spring rate.

yeah, I was going to ask if the arm/mount that the steering rod attaches to on the knuckle is detachable. If not, then you might have to do what Buggy builder suggests. cut it, flip it and weld it so that the bend is toward the wheel, not the frame. that would be closer to the correct positioning for front steer anyways.

hi the solution for my problem with Ackerman, is to unscrew the to arm bolts
and screw the left arm to the right side with 1cm extension to the base .....

I will post photos... and you will see what I made...

Yes it was to alignment machine

2 camber front - 3 close toe front
2 camber rear- 1 open toe rear

Rear side was to difficult to align because the rubbers are soft

The buggy work perfect..... The front arms rubber must be chanced..... The rear rubber chain tensioner must be replaced with other ....I will make all this with teflon
